FWIW, 6-32 refers to a number 6 size, nominal dia = 0.1380" 32 threads per inch which is UNC. 6-40 would be UNF.

Have you considered using timing belts with teeth on both sides? If I'm picturing things right, some of your idlers become drivers. Dodge calls them Dual Dyna-Sync, but there are plenty of other mfrs....
