We are running a firing pin which has a tip radius of .0265 + - .0005. The part is running excellent, until the machine is optimized. After optimization the radius shows small steps when viewed at 10 power. Any ideas, as the whole advatage of this machine is the optimization/motion control which most times, considerabley decreases cycle time. By the way we have to make 45,000 of these things.

I would call Star. I'm not sure that there is anything that can be done because of the way the optimization works.
I've not been able to get confirmation on how this function works on the Star but my understanding is that some of the data is converted to binary and then simply executed. My understanding is that one of the many differences between the PNC Deco system and Star's is that Star doesn't use the processor clock to synch the data execution, but uses the spindle zero pulse instead.
But like I said, I've gotten this info second hand and it may very well be wrong. Star isn't very open to the idea of me snooping through their machine, manuals, and ladders.
If it is working along the lines of the PNC Deco then what happens is you're axis data is compiled and executed in a synchronized way. There is no feedback to the interpolator when run in this manner so it is a sort of open loop system. The encoders do feed back to the drives and the drives have their own processor but the correction is limited.
It could be that there is a setting that determines the level of resolution for the compiled data. But like I say, I have no manuals and no way of figuring it out. But the question I would ask Star is "how do I improve the resolution of the optimization function?"
If the answer is "you can't" then send it back and buy a Fanuc controlled machine that has .1 micron resolution, high res pulse encoders, and HRV control.
That machine is too expensive to not work properly.
