The problem is with the "Clearance Hole for M2.51" holes. If you suppress "Clearance Hole for M2.51" the sheetmetal unfolds.

The holes, even though they are thru holes, intersect the sheetmetal bend radii but do not cut it fully and this causes a problem with the unfold. Look at the holes, they actually do not cut the bend radii.

So, for instance, I suppressed your "Clearance Hole for M2.51" hole feature and applied cuts using circles on the "M2.5 CENTERS" instead, and it solves.

I'm guessing this is a limitation with the Hole Wizard features and sheetmetal or there maybe a tweak someone knows about can make this work?

I'll post the file here for anyone else to look at.

it's the 3Dsketch causing the problem hole wizard will work with 2D sketch

Ok, I see it now, the 3DSketch is located on the inside bend and the hole wizard sketch is orientated and is cutting away from the bend, so that is why it is not cutting thru.!

So the 3DSketch has to be placed on the other side if Kafer wants to keep it that way or change them to be 2D sketch points?

user needs to select "cut in 2 directions" in hole wizard. wait a minute, that's not an option. oh well. :(

If you open the sheetmetal box by itself, you'll notice the in-context sketches/features are broken, hence the ->? But if the assembly is open, the in-context sketches/features are ok, weird. Not sure exactly what's going on, not enough time to analyze.

Quickest fix, break the in-context relationships and re-create them.

I found out the problem, I made two parts co-dependant. I don't know why I thought I could get away with it, so I changed the up-to-surface offset edge flanges to blind, and all is well.
